The answer you are looking for is NOT THE SIZE OF THE FONT, but the size of the bridges. Strive to have a minimum of material supporting the the interiors of the letters and in between letters of at least 0.125 inches.
@Tango1966 you could consider a single line font if you want to go smaller.
Here’s an example this is a business card size which is about 2x3.5 in
You’re going to have to do some experimentation but you could achieve a half an inch tall.

While I haven’t cut letters that small, I have successfully cut business cards with my logo. On 18 gauge, smallest bridge of .0625. The letters were 9/16. 14 gauge I shoot for a .1 inch bridge
Saw this post and had to laugh. .395 is exactly the smallest I could cut consistently. Looks like we found the same size. I did the same experiment and reached the same conclusion.
I’m seeing that I have a lot of work ahead of me. My first plasma, had over a year never got it to cut until we found out that the regular was bad inside. The fine folks at Razorweld fixed it right up. Now I want to cut, cut, cut. But first how to make cleaner cuts. Mine so far are a mess of melted metal on both sides. Thanks for the info guys.
