Dremel the carnage from the broken insulator and cut new insert from Micarta.

Insert is a press fit but installed with some epoxy to be safe.

re-installation. It seems that red O-ring should be a tad thicker, left it as is . if we do more galvanized we will likely duct tape around the top of the cartridge to the torch body to seal that off better.

We will likely buy the replacement lower torch piece at some point .stock at HT $281.25 from BAKERSGAS.com. Hypertherm KIT:G5 MACH TORCH MAIN BODY - HYP428859

The red wire is the torch -open closed input to the power supply. With no cartridge pins 1 and or 2 on the torch lead should not read continuity to the center air voltage post in the connector (disconnected and checked at the power supply end) . With a cartridge installed it should read continuity. When the torch starts, the cartridge is closed and the gas lifts internals opening the torch signal and starts the arc. Yep When I opened it up all the guts kind of came out quick, On reassembly most of was intuitive except the small circuit board . It looked like it was to be 90 deg to the split in the shell but it would not close until the board was laid down flat in the pocket then the main center portion goes on top. If anyone opens one up keep the split half’s horizontal, remove the torx screws and lift the top shell off . All the guts nest into the lower portion. I think before we lock it to the Z axis we may shoot a small bead of hi temp silicone between the plastic body and the cartridge holder so we inhibit any water from creeping into the lower portion of the torch head if running the water table high.

Yep. Water is necessary for life but it has a way of causing havoc with basements, electronics, 3D filament, plasma torch consumables, space shuttle and your torch.
